Most cosplay STLs fail because they were modeled for resin, not FDM
The first helmet I printed for a con looked perfect in the slicer and split on the table. The file was a single thin shell with no split planes. It was built for resin. FDM hates that.
If you print armor or props on a Bambu or Ender, three things matter more than the render:
Wall thickness that survives sanding. Under 2.4mm and the filler eats the part.
Split files that fit a 256mm bed without you guessing the cut.
Orientation notes so you don't bury the visible face in supports.
