Helmet prints fail at 40% for one boring reason
Most cosplay helmets do not fail because the STL is bad. They fail because the overhang inside the visor is printing in free air while the bed is still cooling from a too-hot first layer.
If the brim looks perfect and the print still lets go around hour two, check these three things before you reprint:
Bed temp after layer 1. Drop 5–10°C after the first layer on PLA. A hot bed keeps the brim stuck, then the tall shell warps off once the chamber is still room temperature.
Visor overhangs are not “more supports.” Tree supports inside a helmet often fuse to the inner wall. Orient the helmet so the visor faces up, even if that means a raft. Sanding a raft is cheaper than reprinting 400 g of filament.
Z-seam on the back. Random seam on a curved helmet is a night of filler. Put the seam on the rear ridge or under the chin strap mount.
If you are printing armor plates, the same rule applies: the pretty face should not be the support face. Orient for the surface you will see on camera.
That is the whole playbook. Print the test piece first. Glue after dry-fit. Do not scale the entire kit because one peg was tight.
